Before you put a single suspension part on the lift, run through this checklist. It's the same kind of process I use as a Quality/Brand compliance manager at an automotive metal parts company. I review every deliverable before it reaches customers—roughly 200 part numbers a year. In 2025 I've already rejected around 7% of first deliveries for fitment or tolerance issues. Most of those were avoidable. This list takes about 15 minutes, and it will save you more time than it costs.
It works if you're installing Bilstein leaf springs, a Bilstein 5100 series front shock absorber, a sway bar link kit, or chasing an annoying exhaust drone. Even if you're just trying to figure out where the exhaust pipe on a car actually runs, the same idea applies: look carefully before you fix anything.
Step 1: Verify Part Numbers and Fitment Before Anything Else
Start with the part number on the box, not the invoice. I know that sounds obvious. I've rejected parts where the box said one number and the casting had another. Our quality system follows IATF 16949, which means every part has to trace back to a spec. Your garage should work the same way.
Everything I'd read about aftermarket suspension said to just match the model year. In practice, the trim and axle package matter more. Two trucks with the same badge can have different leaf springs because of a towing package. The Bilstein leaf spring for the non-towing truck is not necessarily the one for the towing truck. Same brand, same model, different spring rate.
For front shocks, check left and right part numbers. Some Bilstein 5100 series front shock absorber models are side-specific. The ride-height circlip also gets moved to different grooves for different amounts of lift. If the part number is correct but the clip position doesn't match your target height, fix it before installing, not after.
What I mean by fitment is not just 'does it bolt up.' It's 'does the geometry stay correct when the suspension moves through its travel.' And by that I mean the wheel should not hit the fender, the brake lines should not stretch, and the bump stop should actually be in the right place.
Step 2: Inspect Mounting Points and Hardware
Don't put new parts on corroded mounts. Clean the spring perch, bracket, and bolt holes. If a bushing bore is rusted, the new bushing will wear unevenly and squeak. For Bilstein leaf springs, check the spring eye width and the center bolt diameter. A spring can be the same length and still have the wrong center bolt for your axle.
To be fair, DIYers often skip this because the vehicle was 'fine before.' But the old component may have been hiding a bent bracket. A new sway bar link kit will clunk again if the bar itself is hitting the frame.
Step 3: Locate the Exhaust Pipe and Check for a Hole in Exhaust Pipe
If you've ever wondered, 'where is the exhaust pipe on a car?'—start at the engine. The exhaust manifold bolts to the cylinder head, then goes down to a catalytic converter, then a muffler, then the tailpipe. It runs almost the entire length of the vehicle. If you're under the car facing the rear, it's the largest metal tube you see.
Everything I'd read about exhaust leaks said you'd hear them immediately. In practice, a small hole in exhaust pipe can be silent at idle. It shows up as a drone around 2,200 rpm, or a faint fuel smell when you're stopped at a light. Sometimes you'll see black soot around the hole. Sometimes not.
With the engine cold, have a helper briefly block the tailpipe with a shop rag while you listen along the joints and welds. The extra pressure will make the leak hiss. Don't leave the pipe blocked for more than a few seconds. Mark the spot with chalk and inspect it from above if possible. Rust around the hole usually means the section is thin for several inches in both directions.
Step 4: Check the Sway Bar Link Kit Before You Pay for an Install
A sway bar link kit is small, but it makes a lot of noise when it fails. The classic symptom is a clunk over bumps, especially at low speed. Sometimes it's a pop when you turn one way. Before you install the new kit, open the box and check the ball joint for play, the threads for damage, and the bushings for grease. If any of those are off, send it back.
The part most people ignore is the bracket that holds the sway bar to the frame. New end links won't fix a clunk if the old frame bushings are flattened. Look at those while you're under there. If they're cracked or shiny from sliding, replace them too.
Between you and me, most 'I just put a sway bar link kit on and it still clunks' comebacks are either a loose upper strut mount or a worn tie rod end. Don't assume the link was the whole story.
Step 5: Torque Suspension Bolts at Ride Height
This is the step most instruction sheets bury in fine print. Any bolt that goes through a rubber bushing—shock mounts, sway bar links, leaf spring eyes—needs to be torqued while the suspension is at normal ride height. If you torque them with the vehicle on jack stands, the bushings bind and fail early.
I had a customer's truck on the lift and about 20 minutes before the alignment shop closed. Normally I would lower the truck, settle the suspension, then torque. There was no time. I torqued the lower shock bolts with the suspension hanging. Two weeks later the bushings squeaked. I should have just moved the truck over to the drive-on ramp and done it right.
With a Bilstein 5100 series front shock absorber, this matters even more. The spring seat is held by a circlip, and the height setting depends on that clip being fully seated. Use the spanner wrench or a proper socket. Don't grab it with channel locks and call it good.
Step 6: Recheck Fasteners After 100 Miles
After 50 to 100 miles, put the vehicle back on level ground and re-torque the u-bolts, sway bar link nuts, and shock rod nuts. Leaf springs settle, bushings compress, and fasteners can loosen. This is also when you re-check ride height side to side. A difference of more than half an inch usually means something shifted.
Real talk: the fastest install isn't the one where you skip checks. It's the one you do once.
Final Notes and Common Mistakes
- Don't reuse nylon lock nuts from an old sway bar link kit. New nuts are cheap.
- Don't torch a seized exhaust bolt without checking what's near it—fuel lines and brake lines do not like heat.
- Don't patch a hole in exhaust pipe with exhaust tape and think it's permanent. It's a temporary field fix.
- If you changed ride height with the Bilstein 5100 series front shock absorber, get an alignment. Toe and camber move more than you'd expect.
- Take this with a grain of salt: every chassis is different, but a ride-height change of more than an inch is usually where alignment numbers start to look ugly.

The part number check takes two minutes. The exhaust check takes five. Torquing at ride height takes another ten. It's a small investment compared with doing the job twice.
